Full textThe purpose of this thesis is to create a model of how to organize the placements of articles in an automated storage system in order to reduce time and cost related to the extractions. The model was developed during an investigation at a case company, and a comprehensive study of the material handling identified bottlenecks, whereof one was chosen to be further investigated: the automated storage system. The automated storage system is newly installed equipment, which required new working methods to be incorporated to the already existing working environment. The ABC-analysis was used in order to motivate how the articles should be placed in the automated storage. The goal for the new way of handling material was to put as little effort as possible on time related to the extraction of material. This due to the realization of material handling processes being a huge contributor to waste activities. This resulted in the development of the model and the suggestion that is given to the case company is to place the most frequent extracted articles close to the users. However, advantages must be held against disadvantages of rearrangements since the material handling will not be eliminated totally due to smaller improvements.

The content of this thesis draws heavily on work completed during a 6.5 month MIT Leaders for Manufacturing (LFM) internship at Dell Corporation's personal computer manufacturing facility in Lebanon, Tennessee (EG1) from June 2004 to December 2004. This work relates primarily to efforts to analyze and improve the throughput of the Automated Storage and Retrieval System (ASRS) in that factory. Wherever possible, the thesis abstracts from the EG1 factory case study to provide lessons for improving the throughput of ASRSs and accumulative manufacturing systems in general. In addition to this core of the thesis, specific implementation challenges encountered during the EG 1 case study are addressed. Finally, general cultural observations about Dell's manufacturing environment are discussed. The author believes the two most unique aspects of this work are the Crane Frontier framework developed for analyzing ASRS throughput (Section 2.6) and the range and taxonomy of ASRS throughput improvement solutions (Chapter 3).

Full textWith technology advancing, more and more people turn to the World Wide Web to conduct business. This may include buying and selling on the Web, advertising and monitoring of business activities. There is a big need for software and systems that enable remote monitoring and controlling of business activities. The Mechatronics Research Group of the Faculty of Engineering, Information and Communication Technology at the Central University of Technology, Free State, has identified a similar need. This research group has created an Automated Manufacturing System around which research topics revolve. They want to monitor this Automated Manufacturing System from remote locations like their offices or, if possible, from home. The Remote Information Management (RIM) System was developed, using the Rapid Application Development (RAD) Methodology. The reasons why this methodology was used, is because it is the best to use in a changing environment, when the system needs to be developed very quickly and when most of the data is already available. This is a good description of the Automated Manufacturing System’s environment. The RAD methodology consists of four stages: Requirements Planning, User Design, Rapid Construction and Transition. Project Management is used throughout these stages to ensure that the project goes according to plan. Development of the RIM system went through all four stages and project management was applied. The final system consisted of a Web Page with Web Camera views of the Automated Manufacturing System. The application that was developed using National Instruments LabVIEW, Microsoft Visual C++, and Microsoft Excel, is embedded in this Web Page. This application is called a Virtual Instrument (VI). The VI shows real-time data from the Automated Manufacturing System. Control over the VI can be granted and will allow the remote user to create reports on how many different products was produced and system downtimes. A system like the RIM System has advantages in the business world. It can enable telecommuting and will allow employees and managers to monitor (and even control) manufacturing systems, or any system connected to a PLC, from remote locations.

Full textfirmware and computer software are developed. These two boards communicate with computer one at a time. Some AS/RS related control rules are implemented at the control software. According to these rules the control software assigns tasks to the related board. Also the control software records necessary information in order to measure the performance of the AS/RS. Several control rules as storage assignment, dwell point and sequencing of storage and retrieval order rules are applicable to the AS/RS without need for low level programming. Because of the physical limitation, batching rules cannot be applied to the current system. Also a graphical user interface is developed for using the system easily and observing the real time status of the system equipments. Two experiments are designed and run in order to show flexibility of the control system. Different control rules applied to each of the experiment. Experiment results put forth the control system was quite successful in meeting the objectives.

Full textAutomated storage systems often rely on that the positions of the pallets are known with high precision. In this thesis, a turnable camera mounted on the robot has been used for handling the situation of approximately known pallet positions. The robot is given the approximate location of a pallet, and its objective is to locate the pallet with a precision that is high enough to be able to approach it from the correct direction and then lift it. For this, a precision of a few centimetres in each direction is needed.
A system for locating the pallet from single images, based on rotational symmetry filters, has been developed, and a simple program for controlling the robot has been implemented. These could very well be extended and improved, e.g. by considering multiple images and improving the path planning.
The main part of the thesis deals with the image processing part. Other parts of the project, apart from the controller, include implementation of servers controlling the camera and the frame grabber.
Some tests have been made, which show fairly promising results.

The supply chain management for an online retailing business is centered around the operations of its fulfillment centers. A fulfillment center receives and holds inventory from vendors, and then uses this inventory to fill customer orders. Our research focuses on a new operating architecture of an order fulfillment system, enabled by new technology. We refer to it as the Semi-automated Fulfillment System. Different from the person-to-goods model in traditional warehouses, the semi-automated fulfillment system adopts a goods-to-person model for stowing and picking items from a storage field. In a semi-automated fulfillment system the inventory is stored on mobile storage pods; those mobile pods are then carried by robotic drives to static stations at which the operators conduct pick or stow operations. In the first chapter, we describe and identify three key operational decisions in the semiautomated fulfillment system, namely from which pods to pick the inventory needed (picking decision), where to return the pod to the storage field upon the completion of a pick or stow operation (storage decision), and to which pods to replenish the received inventory (stowage decision). We present a high-level capacity planning model for determining the number of robotic drives needed to achieve a given throughput level. This model highlights how the operational efficiency in this system depends on two key parameters, namely the travel time for an entire drive trip and the number of unit picks or stows per pod trip. In the second chapter, we focus on the storage decisions. The storage decision is to decide to which storage location to return a pod upon the completion of a pick or stow operation. We extend the academic results on the benefits of adopting velocity-based and class-based storage policies to the context of the semi-automated fulfillment system. We associate with each storage pod a velocity measure that represents an expectation of the number of picks from that pod in the near future. We then show that by assigning the high velocity pods to the most desirable storage locations, we can significantly reduce the drive travel time, compared to the random storage policy that returns the pod to a randomly-chosen storage location. We show that class-based storage policies with two or three classes, can achieve most of the benefits from the idealized velocity-based policy. Furthermore, we characterize how the performance of the velocity-based and class-based storage policies depend on the velocity variability across the storage pods; in particular we model how the benefits from velocity-based storage policies increase with increased variation in the pod velocities. In the third chapter, we build a discrete-time simulator to validate the theoretical models in the second chapter with real industry data. We observe a 6% to 11% reduction in the travel distance with 2-class or 3-class system, depending on the parameter settings. From a sensitivity analysis we establish the robustness of the class-based storage policies as they continue to perform well under a broad range of warehouse settings including different zoning strategies, resource utilization levels and space utilization levels. In the fourth chapter, we examine two stowage decisions, one at the zone level and the other at the pod level. The zone-level decision is to decide how to allocate the received inventory to multiple storage zones. The objective is to assure that the resulting picking workload for each zone is within its capacity. We show by simulation that a chaining-based allocation can be effective to balance the picking workload across different storage zones. The pod-level stowage decision is to decide on which pods to stow the inventory. We formulate a mixedinteger program (MIP) to find the optimal stowage profile that maximizes the number of unit picks per pod trip. We solve the MIP for a set of test cases to gain insight into the structure of optimal stowage policy. Motivated by these insights, we further propose a class-based stowage process that induces variability across the pod velocities.

The purpose of this thesis is to analyze whether the use of automated aeration systems for reducing moisture in corn during storage provides sufficient net present value for Nebraska corn farmers. The objective is to examine if an automated aeration system provides sufficient energy savings, marketing opportunities and reduced drying costs before corn delivery to an elevator. On-the-farm corn storage has steadily increased and harvesting corn before the moisture has achieved the desired targets cost farmers in drying charges and shrink. Farmers are interested in whether automated aeration systems can remove enough moisture from grain, without over-drying the bin, without spending a large amount of time determining when to run their grain bin aeration fans. Data for this project were obtained from four privately owned 60,000 bushel grain bins outfitted with the IntelliAir™ BinManager™ automated aeration system. Moisture samples were taken from each of the trucks hauling grain to the bin and again after removal of the corn after the automated system had ran for 9 months. Energy usage, drying charges, and shrink were calculated for the initial corn moisture averages and the moisture at the time of removal. Each bin was examined using Net Present Value (NPV) analysis to determine whether the energy savings were enough to offset the initial installation cost and annual expenses of the project. After the NPV was estimated for each of the bins, a sensitivity analysis of how corn price changes and no aeration required would affect the NPV analysis. Finally, an analysis of the total costs savings of a continuously ran aeration system was compared to the automated aeration system. The conclusion of the NPV analysis was that adding an automated aeration system would be profitable under most scenarios. More studies are needed to determine the profitability of automated aeration systems in different regions, moisture inputs, and bin sizes.

Automatic storage of relevant studies have been developed, including design principles of automatic storage, automatic storage structure of the classification of the operation of automatic storage systemic flow analysis, automatic storage, such as access to local access logic, and comparison, for the operation of the Automated Storage and Retrieval Management seldom explored. Automated Storage and Retrieval operations from time to ship about the proportion of the entire warehousing operation time of about 30% ~ 40% efficiency of the implementation of warehouse storage operations to be automated so that the effective operation of storage as the first priority. A company warehousing operations, including production, order processing, automated warehousing operation get access to machines, as well as cargo handling operations and effective co-ordination between them, or will have excessive or unnecessary bottlenecks in operations, not only affects the logistics center picking time, and the overall service operation caused delay, unnecessary costs arising. Therefore, in order to automatically analyze the establishment of a correct storage and picking operations more efficient management, automatic storage for the entire impact of the implementation will not be quite efficient. Therefore, the depth will be able to automatic storage and day-to-day operation of what happened on controlling abnormal situation, analyze the risks and possible preventive measures and even set up more efficient processes in order to effectively enhance the storage of Automated Storage and Retrieval Systems Operations Management is very worthy of study issue. The main purpose of this study was to explore the failure of the automatic storage system maintenance problems.

Warehouse industries and modern factories are now dominated by crane-based Automated Storage and Retrieval Systems (AS/RS's) where aisle captive cranes provide more efficient movement patterns owing to simultaneously horizontal and vertical movement. However, system performance of AS/RS’s is not well discussed analytically and efficiently. This thesis proposes computationally efficient performance evaluation models for AS/RS’s under stochastic demand. Based on the assumptions of First-Come-First-Serve, random storage and a particular dwell point policy, storage/retrieval (S/R) machine travel time and the probability distribution for four travel scenarios are formulated and used to generate expected transaction service times. System performance including transaction waiting time and S/R machine utilization is the key to determine if the transaction demand is met. The proposed models provide prediction of system performance based on rack sizes, S/R machine travel velocity and transaction demand rates. They can be illustrated in the design and evaluation for an actual system installation.

Automated Storage and Retrieval Systems (AS/RS) utilize high density storage capacities as well as elevated rack structures, which challenge the feasibility and validity of active fire regulations. Recently in Japan, there were two occurrences of major fire accidents in the logistics industry that had AS/RS. However, it is noted that the domestic standards set for automatic sprinkler systems in these locations are only stated in Article 17 of “Standard for Installation of Fire Safety Equipments Based on Use and Occupancy”, and the fact that many of the domestic standards are based off of Japanese regulations, it shows that the effectiveness of sprinklers for AS/RS above 30 meters high need to be reevaluated. This research focused on literature collection and field surveys of AS/RS, and analyzed classification of goods, setup specifications of automatic sprinkler equipment, and also the current designs within the industry. FDS was then used to simulated fires within AS/RS while field experiments were conducted to assess the fire extinguishing performance of storage rack sprinklers. FDS simulation results showed that when sprinklers were located directly above the goods, normal fires (Class II) could be extinguished, while the growth of plastic fires (Group A) could be slowed. Field experiments results showed that when sprinklers with a K value of 114 LPM/bar0.5 were set directly above the goods, a discharge pressure of 1 kgf/cm2 could extinguish the fire; but if the sprinklers were placed between double row racks, the discharge pressure would need to be 2 kgf/cm2 for it to be effective. Therefore, this research recommends that the minimum required discharge pressure for sprinklers be 2 kgf/cm2 for the effective suppression of fire growth.

According to our survey, most automated storage and retrieval systems (AS/RSs) use a single storage and retrieval (S/R) rule to decide which task (storage, retrieval, or both; this study handles the latter case, which is called as a dual-command task) should be done first. This approach can not obtain better performance due to lack of adjustment with environment or system changes. Usually, the single rule approach caponly obtain a better result for a single performance criterion. This study proposes a different approach which gives an opportunity to dynamically choose a rule from multiple S/R rules when a task decision comes. This research develops an integrated system which combined a simulation system software with a genetic algorithm (GA) software. The parameters of the simulation model of an AS/RS are studied, namely open storage locations, numbers of dual commands, numbers of due dates, and arriving rate of new task. The rules can be chosen are first-come-first-serve (FCFS), dynamic-nearest-neighbor (DNN), and SDDT-R (Shortest Delivery Due Date-Random). The performance criterion used in this study are total execution time, total tardiness time, and largest queue length, etc. This study identifies results reported in the literature that the approach ofDNN has the shortest total execution time but a poor performance in total tardiness time andthe approach of due-date has the lowest tardiness time but a poor performance in total execution time. Moreover, this study shows that one of the approaches with the multiple rules, GA has the best result for multiple performance criteria. It has the similar performance as DNN in total execution time, but has a better result than DNN in total tardiness time.

Full textThe requirement of the project was to design an automatic storage and retrieval system (AS/RS) to be incorporated into a flexible manufacturing cell (FMC) at the University of the Witwatersrand. This flexible manufacturing cell currently being developed in the Industrial engineering department consists of a CNC milling machine and a CNC turning centre supported by an automated materials handling system, and an integrated computer control system. The automated materials handling system consists of a loop conveyor, parts transfer device, tool changing robot and the AS/RS. All the devices of the materials handling system have been constructed from low cost items readily available or alternatively have been manufactured at the University. The research philosophy adopted was to produce a low cost FMC, using local technology and expertise, to produce a system that is both economically feasible and relatively simple to implement. The AS/IRS is computer controlled consisting of three axis, driven by direct current motors. The AS/RS has a storage matrix of sixteen pallets (four by four) and is able to operate autonomously. The controlling software was written in turbo Pascal and designed to allow interface with the other material handling devices. The software allows for future incorporation of scheduling rules such as first in first out, shortest operating time or a schedule desired by the user. The AS/RS also allows the system to generate managerial reports on the status of the system as well as feedback to the FMC supervisory computer. The design was carried out with the same philosophy used In the FMC i.e, to use low cost items to provide an economically feasible design that is both flexible yet simple to incorporate within a FMC. In conclusion the AS/RS performs the required pick and place function with sufficient accuracy to ensure that parts are correctly positioned. The controlling program of the AS/RS functions correctly in terms of controlling the AS/RS. The AS/RS is fully autonomous in all operations. The AS/RS has the following specifications : Value Units Accuracy 3.67 mm Repeatability 7.2 mm Resolution 0.00977 mm Average pick & place time 41.6 s X Axis travel 1000 mm Y Axis travel 640 mm Z Axis travel 420 mm Lifting capacity 20 N Gripping force 10 N Degrees of freedom 3 The design can be further improved by using stepper motors instead of direct current motors to provide a finer control in terms of velocity and position accuracy. A!though the stepper motors need to have the same price for performance characteristics.
