Abstract:
Minimizing cost and optimization of nonlinear problems are important for industries in order to be competitive. The need of optimization strategies provides significant benefits for companies when providing quotes for products. Accurate and easily attained estimates allow for less waste, tighter tolerances, and better productivity. The Nelder-Mead Simplex method with exterior penalty functions was employed to solve optimum machining parameters. Two case studies were presented for optimizing cost and time for a multiple tools scenario. In this study, the optimum machining parameters for milling operations were investigated. Cutting speed and feed rate are considered as the most impactful design variables across each operation. Single tool process and scalable multiple tool milling operations were studied. Various optimization methods were discussed. The Nelder-Mead Simplex method showed to be simple and fast.

5-axis CNC milling machines are important in a number of industries ranging from aerospace to consumer-die-mold machining because they can deliver high machining accuracy with a spindle tilting capacity. Most of these machines have serial mechanisms so that low static and dynamic stiffness become very critical design issues especially for high speed machining. Parallel mechanisms have recently received attention from machine tool designers because of their inherent potential for stiffness and because of their compactness. However, much of the promised advantages of parallel machines only occur within a very small region of their workspace with the expense of the large machine-tool foot print. We discuss some of the kinematic and structural challenges to extracting machining performance from serial and parallel machines. We compare a hybrid machine, which combines serial and parallel mechanisms, with typical serial and parallel machines such as Euler angle machines and the Hexapod. In particular, we consider singularities, reversal characteristics, and manufacturability. We show that hybrid machines can benefit from the advantages of serial and parallel mechanisms while avoiding most potential pitfalls of both mechanisms. However, hybrid structures can suffer from the manufacturing problem of over-constraint. We show that the degree of over-constraint depends on the size of the parallel machine. We have designed and fabricated a small hybrid 5-axis motion platform, the MIT-SS-1, which can tolerate this over-constraint through a novel layout of axes. Numerical and experimental test results of the MIT-SS-1 are presented and compared. Finally we show that this structure has potential as a small 5-axis CNC milling machine.

Tool wear is a major obstacle to realizing full automation in metal cutting operations. In this thesis, we designed and implemented a low cost Tool Condition Monitoring (TCM) system using off-the-shelf sensors and data acquisition methods . Peripheral end milling tests were done on a low carbon steel workpiece and the spindle vibration, cutting zone temperature and spindle motor current were recorded. Features from these data sources were used to train decision tree models in MATLAB with the aim of classifying the stages of tool wear. Results showed that the feature sets fusing information from all data sources performed the best, classifying the tool wear stage with up to 93% average accuracy.

Furthermore, the project deals with the description of the manipulator, which is situated in laboratory E-132 in area Kolejní 4, Brno. The work also includes a description of the device, which is located in the manipulator model. We can find there a description of the program generating G-code from the image that you create in the editor. The next section describes possible modifications of the manipulator for its reconstruction on a CNC milling machine. The last chapter deals with the description of program developed for controlling the manipulator as a CNC milling machine.

This work proposes the design of a low cost semi-industrial three degree of freedom CNC vertical milling center (VMC) with non-ferrous metal machining capabilities. The design seeks to mitigate the difficulties that acquiring a commercial industrial CNC can present, such as large dimensions, high cost and complications in its transportation within the plant. The proposed machine will be made up of 1 NEMA 23 stepper motor for each X, Y and Z axis, and will be controlled by open source firmware using an ATMEGA 2560 microcontroller. Likewise, the working area will be 320x180mm and will have a precision 100 microns with semi industrial capacities. This design is aimed at small and medium-sized companies that are looking for a low cost non-ferrous CNC milling machine that in turn has the quality, performance and precision of an industrial one.

Five-axis CNC milling machine tools bring great facility to produce complex workpieces with increased dimensional accuracy and better surface quality in shorter machining times. However, kinematics of five-axis machine tools has a complex form which makes it difficult to operate these machine tools properly. The difficulty arises from the complexity of NC-Code generation and tool path verification. Collision of machine tool or setup components with each other is a severe problem in five-axis machining operations and usually results from inadequate postprocessors or insufficient collision checking due to absence of well-prepared simulation and verification programs. Five-axis CNC machine tool owners may get rid of this problem by purchasing commercial postprocessors, simulation and verification programs. However, these programs are expensive and small and medium enterprises (SME&rsquo
s) usually cannot afford the costs of these programs. In the related libraries of commercial programs, there is great number of CNC machine tools, which is generally unnecessary for SME&rsquo
s. An alternative to overcome this problem is to develop particular program, which is capable of postprocessing, simulating and verifying milling operations, for each certain five-axis CNC machine tool. In this study, a software named &ldquo
Manus 1.0&rdquo
, which performs postprocessing and simulation processes, has been developed for the high speed &ldquo
Mazak Variaxis 630-5X&rdquo
CNC five-axis machine tool, located in METU-BILTIR Center. Moreover, tool path verification algorithms have been developed to detect collisions. The software has been written in Borland C++ Builder5.0. The developed program has been tested in sample milling operations and satisfactory results have been achieved.

Abstract:
Milling is a widely used cutting process, most commonly applied to machining external surfaces of workpieces. When machining operations are required within hard to reach areas of components, or deep within the bore of components, alternative methods of metal removal are generally employed. Typically when milling at extended reaches, difficulties may increase exponentially when trying to achieve distances several meters into a component. Essentially every topic of the milling process becomes difficult and more convoluted. Firstly to generate a stable cutting condition, and ultimately for an operator to be able to understand the cutting conditions, when all normal senses to interpret the machining stability are removed. The aim for the research is, to enable the operation of high slenderness ratio internal milling operations to become a viable technology, by detailing the measures required, to obtain a stable cutting condition. The process needs to be monitored for degradation of the tooling due to wear, and to prevent catastrophic machine damage from tool breakage or machine component failure. This research addresses the lack of knowledge available for milling with extended reaches, and the knowledge gained to overcome the real difficulties that exist for this process. Initial experiments are conducted on a prototype machine to gain experience of the internal machining operation and the many issues that it faced. Establishing requirements of the process via investigation of the tooling and necessary auxiliary equipment, it becomes possible to consider countermeasures to address the errors generated by torsional twisting of the milling arm. A system for applying a counter torque to reduce torsional deflection errors has been employed to successfully reduce the unavoidable issue over such long distances. For the process to become manageable for an industrial operator without a high level of specialist knowledge, the application of tool condition monitoring (TCM) and process condition monitoring (PCM) had to be applied. This addresses a void in available literature and research with respect to internal machining, and enables the process to become practical for an industrial environment. For this reason the research project will concentrate on the application of TCM and PCM onto the machining system. The completion of the research resulted in the process becoming satisfyingly stable, and with a resulting accuracy that satisfies the requirements of the component. Performance of the final system rivalled or achieved better results than had been experienced by the project sponsor.

The core of this thesis features the technology of manufacturing of component BASE CROSSBAR of aluminium alloy EN AW 2017 on the vertical machining center. CNC control program for the suggested technology is developed in the CAM software PowerMill 2010th. To complete the work it also includes a brief introduction to the issues and analysis of aluminum, aluminum alloys and coatings. From the perspective of the practice is probably the most beneficial and interesting final technical economic evaluation of selected solution of the given problem. The suggested technology can be a significant saving in production costs.

Para o ensino em cursos relacionados à mecânica são fundamentais aulas teóricas e práticas de programação em máquinas CNC. Um grande incentivo para o aluno é ver sua programação transformada em uma peça que possa ser manuseada. Porém, dado o seu alto investimento, muitas escolas técnicas, de tecnologia e engenharia não disponibilizam máquinas CNC para os alunos. Desta forma, é apresentado neste trabalho o desenvolvimento de uma fresadora CNC de baixo custo. Com o emprego do método de combinação de variantes e o método de análise morfológica, os elementos mecânicos para o projeto da fresadora foram selecionados. Assim, foi possível desenvolver o conceito desse equipamento e fazer a estimativa de seu custo. Com a aplicação de análise de valor, utilizando as técnicas FAST, de Mudge e COMPARE, foi possível avaliar pontos críticos que acarretam em custos desnecessários. Com isso, pode-se avaliar como trabalhar com a transferência de recursos.
Courses related to mechanical sciences must offer to their students theoretical and practical lectures on CNC machine programming. The possibility of viewing the transformation of a programme in to a manageable part constitutes an incentive to the students. A CNC machine is an essential piece of equipment for such practical classes. A number of schools cannot have a CNC machine because of its high cost. Thus, in the present work, the development of a low-cost CNC milling machine as an alternative for academic purposes is presented. For the selection of the mechanical elements of the CNC machine, a combination of variants method and morphological analysis was used. Then, the design concept was carried out and its cost estimated. Using the value analysis through the FAST, Mudge and COMPARE techniques, the critical points that could increase unnecessary machine cost were examined. It was possible to assess how to work with the resources transference.

The aim of the diploma thesis is the robotization of a conventional milling machine to a CNC milling machine using a programmable logic controller. The theoretical part of the thesis contains a description of machine tools and industry 4.0, an overview of Optimum Maschinen and B&R Automation companies, including products, and a description of the G code programming language. At the beginning of the practical part, the selected hardware, its connection and tuning of motors are described. Furthermore, the practical part explains the method of motor control and processing of CNC programs in G code. The following chapters discuss the creation of industrial visualizations for machine control and digital twin for testing purposes. The conclusion describes the evaluation of the results and indicates the possibilities for future expansion of the machine and its implementation in an automated cell in the sense of industry 4.0.

This quantitative research project investigates the utilization of emerging technologies within the arts with a view on establishing an interdisciplinary approach between ceramics and engineering. The traditional manufacturing method of producing master moulds is a time-consuming process for the studio ceramicist. This study explores whether computer-aided design (CAD) and computer numerical control (CNC) milling can accelerate the design and manufacturing process when developing master moulds as an alternative to using traditional methods. It investigates whether SolidWorks® can be applied as a suitable CAD design tool for the creation of ceramic vessel forms in order to reduce the design development time frame. It furthermore investigates whether CNC milling can be used as a viable manufacturing technology for the making of vessel prototypes and master moulds from CAD data, the overall objective being to improve and accelerate the plaster of Paris master mould manufacturing process for the batch production of studio-based ceramic artefacts. Findings from this study indicate that emerging technologies have a lot to offer the artist when it comes to providing new possibilities for the creation of artefacts and that SolidWorks® and CNC milling can be utilized as a viable interdisciplinary manufacturing approach between ceramics and digital manufacturing technologies.

This diploma thesis is developed within my Master’s degree studies, branch mechanical engineering (M21 K), and specialization in M STM. The aim of this thesis is to solve the technology of mechanical production (machining, tooling) for the machine component called ‚shape lid‘. I execute the analysis of this technology from the perspective of the conventional machining process, and alternatively, some of the non conventional machining process, too. Conventional machining process is so far used for manufacturing of this sort of machine’s element. It‘s implying laborious work difficulties, even it’s economically disadvantageous. I suggest a new technology of manufacturing. At first, a semi-finished component could be sized by conventional machining process, and then it could be finished by the CNC (computer numerical control) milling machine. By the non-conventional machining process assume the usage of an electro-erosive machining, plasma machining, or water jet machining.Conventional technology suppose the usage of CNC milling machines. Thereinafter, feasibility aspects of this brand new technology are considered in technical and economical perspective.

This paper is focused on analyzing and discussing the thermal error for CNC milling machine. The thermal affection makes deformation of machine tools and it is main of the problem of the accuracy error over than 65%. Effectively improve or control the thermal error is helpful to accuracy of machine. Key point is the position of the tool center point. Firstly, 14 pieces of temperature sensor to check the real field of temperature, then choose four sensors which are the better linearity for real situation. Utilizing the test bar and 5 pieces of none contact of sensor to get the displacement of the tool center point and head clearly during the process. Base on the theory of MRA& Shift the zero-point to build the module. Input the database to the control board and use the PLC to real-time compensate for machining. Finally, two work-piece were tested. Compensated one was got better precision.

This study was aimed to investigate the effect of the linear guide on the vibration characteristics of a CNC vertical milling machine tool. It is known that in the linear-bearing mechanisms such as linear guide, there exists rolling interfaces with different levels of contact stiffness at the ball grooves, which can cause the spindle system to exhibit different dynamic characteristics and hence affect its machining performance. To achieve a well designed machine tool structure, the effect of the preload and mounted configuration of linear guide as well as the height of spindle positioned on vertical column should be adequately evaluated. To this purpose, a finite element model of a vertical spindle column structure was created for static and dynamic analysis. As a validation of the proposed model, a prototype of a vertical column structure was fabricated for static and vibration test. Both the finite element predictions and experimental measurements show that (1) the linear guide with higher preload caused the vertical column to vibrate at higher frequencies. It is noted that a significant variation approximately 12% occur at the vibration of higher mode, which are associated with the vibration of the spindle, rather than the vertical column, and the mounted span of linear guides slightly affect the vibration characteristic of the vertical column, (2) the frequencies of lower vibration modes vary with the spindle positioning on the vertical column, a variation about 13~19%. (3) The vertical structure shows a lower dynamic stiffness when the external force excites at the frequency in the range of 960~1080Hz, which corresponding to the natural modes of the spindle system. It is obviously that current results provide valuable information for the design of machine tool.
