Ozturk, Fatih Mehmet. "Optimum Design Of Multistep Spur Gearbox." Master's thesis, METU, 2005. http://etd.lib.metu.edu.tr/upload/2/12606749/index.pdf.

Abstract:
Optimum design of multistep gearbox, since many high-performance power transmission applications (e.g., automotive, space industry) require compact volume, has become an important interest area. This design application includes more complicated problems that are not taken into account while designing single stage gear drives. Design applications are generally made by trial and error methods depending on the experience and the intuition of the designer. In this study, using Visual Basic 6.0, an interactive program is developed for designing multistep involute standard and nonstandard spur gearbox according to the American Gear Manufacturers Association (AGMA) Standards 218.01 and 2001- B88. All the equations for calculating the pitting resistance geometry factor I, and the bending strength geometry factor J, are valid for external spur gears that are generated by rack-type tools (rack cutters or hobs). The program is made for twostage to six-stage gear drives, which are commonly used in the industry. Compactness of gear pairs and gearbox, and equality of factor of safety against bending failure is taken as the design objective. By considering the total required gear ratio, the number of reduction stages is input by the user. Gear ratios of every stage is distributed to the stages according to the total gear ratio that satisfies the required precision (from ±
0.1 to ±
0.00001 on overall gear ratio) depending on the user selected constraints (unequal gear ratio for every stage, noninteger gear ratio e.g.). Dimensional design is determined by considering bending stress, pitting stress, and involute interference constraints. These steps are carried out iteratively until a desirable solution is acquired. The necessary parameters for configuration design such as number of teeth, module, addendum modification coefficient, are selected from previously determined gear pairs that satisfies the constraints by user interaction considering the performance criterion from the developed program. The positions of gears and shafts are determined automatically in order to keep the volume of gearbox as minimum while satisfying the nonlinear spatial constraints (center distance constraint for proper meshing of gear pairs, face distance constraint for proper assembly of pinion and gear having same shaft, gear interference constraint for preventing interferences between gears, shaft interference constraint for preventing interferences between gears and shafts) by using DLL (Dynamic Link Library) technology of Lingo 8.0 optimization software together with Visual Basic 6.0. If shaft interference constraint is removed then cantilevered mounting of gear pairs would also be possible, otherwise the gears should be mounted between bearings. Visual output of assembly is made by using Autodesk Inventor 7.0, automatically by the program.

This thesis targets a systematic approach for redesign of the gearbox housing for an electrical vehicle, with an intention to improve its performance in terms of structural integrity, durability and compliance. Throughout the work, a brief overview of gearbox purpose, position and significance in context of electric vehicles has been presented, some theoretical background concerning design of similar gearboxes is presented and underlying theoretical fundamentals are reviewed. Topology optimization has been utilized as the main method for achieving the goals and various solving runs were performed in order to ease the subsequent redesign. Interpretations of multiple result sets led to a rough outline guess of a possible solution candidate. After supplementary studies, that solution was later discarded. In the end, although no final redesign was generated, clear and comprehensive directions for achieving the targeted goal have been formulated.

Abstract:
The speed of launching new products will accelerate and so the complexity of products and productions systems (Sorli et al 2006; Windt et al., 2008). Change is a natural effect of product development and it offers opportunities to develop the related production (Jarratt et al, 2011; Lager, 2002). To increase the launching, simultaneous development projects with a multi-project structure can be initiated (Araszkiewicz, 2017). This results in transmitted design changes from the product development project into the related production development project. In turn, the production development project needs to manage these transmitted design changes.  The study has investigated how transmitted design changes shall be managed in production development projects. This was performed by exploring theoretical fields of Engineering Change and Project Management and collecting empirical data from a studied complex production development project at Scania DT.  A standardized Transmitted Design Change process is recommended to use in order to achieve better communication in-between the interdependent projects and manage change with respect to risk and without harming other processes. Furthermore, project management methodologies and its characteristics were discussed in order to support and facilitate the management of transmitted design changes. The study concludes that both flexible and traditional project management methodologies shall be adopted in these complex development projects with high levels of interdependencies. The combined strategy supports changes and uncertainties with flexible iterations and controls the projects with standardized processes and structure.

ENGLISH ABSTRACT: Conventional electrical vehicles (EVs) favour mostly permanent magnet machines with single speed gearboxes. This is understandable, the PM machine has a high power density making the electrical machine smaller in size. The PM machine also has a favourable field weakening capability combining this with a single speed gearbox nearly perfectly matches the required traction curve. However the dependency of rare earth metals from China and the environmental issues raised by mining these metals raise concern. Therefore alternatives should be considered. Induction -, switch reluctance - and wound rotor machines are all gaining ground as favourable traction machines to power vehicles. The reluctance synchronous machine (RSM) is known for it’s robustness and high efficiency, however the machine has a limited field-weakening capability. To overcome this short coming a multi gearbox from an internal combustion engine (ICE) is suggested. By combining the RSM and multi speed gearbox it is possible to match the traction curve. There are numerous advantages offered by using this system, especially from an performance and efficiency point of view. However there are also numerous challenges faced by using the suggested powertrain, however the focus of this study is mainly on performance and efficiency of the motor and the powertrain. As a case study a Corsa 140i is used and the design specifications is taken from the ICE. The aim is to design a RSM that meets the specifications of the ICE. The RSM structure is mathematically modelled then optimized using commercial optimization and 2D finite element software. To evaluate the design of the RSM, the motor is then tested. The powertrain is then tested by connecting the motor onto the gearbox of the Corsa and the efficiency of the powertrain is evaluated. The test results it shown that the RSM can be used as a traction motor. There are two motors built one with NO20 and the other with M530-65A lamination steel. Both motors perform well throughout the speed and torque spectrum. The measured efficiency at the rated condition for the motor with the NO20 steel is above 91% and the motor with the M530-65A laminations above 89%. The power train is is tested in 4th and 5th gear. The efficiency of 4th and 5th gear is approximated and the efficiency is above 90% . This high efficiency makes the multi speed gearbox a competitor for the EV power train.

Abstract:
Tidal stream energy is acquiring more and more attention as a future potential renewable energy source. However, tidal stream turbines are still in development stages and their technology is not as mature as wind turbine technology. In addition to the infancy of the technology, tidal stream turbines have to withstand the harsh submarine environment where they are immersed. These constraints increase the criticality of tidal stream turbine subsystems and make them less reliable. Therefore, improving the reliability presents one of the challenges to make such energy competitive in terms of cost compared to other types, notably wind and solar energies. Indeed, the tidal stream turbine reliability and the produced energy cost are mainly affected by the drivetrain and generator configuration choices. In this Ph.D. thesis, suitable drivetrain and generator option choice is investigated for tidal stream turbine specifications. Three main generator and drivetrain configurations are considered which are, the direct- drive tidal stream turbine (gearless), the mechanically geared tidal stream turbine, and the magnetically geared one. The design process considers the electromagnetic modeling of the generator, the converter model, the turbine model, and the tidal current velocity data (near Ouessant island). The investigation-achieved results could be useful for tidal stream turbine designers and could give them a sight on the feasibility of each tidal stream turbine type

Abstract:
This thesis focuses on the development of a health monitoring system for gearbox transmissions. This was accomplished by developing and understanding a two-stage gearbox computer model that emulates an actual gearbox test rig. The computer model contains actual gearbox geometry, flexible shafts, bearings, gear contact forces, input motor torque, output brake torque, and realistic gearbox imbalance. The gear contact force of each gear stage and the input bearing translational acceleration were the main outputs compared between a healthy gearbox and damaged gearbox computer model. The damage of focus was a fatigue crack on the input pinion gear. A sideband energy ratio comparison yielded the computer simulation accurately modeled the difference between a healthy and damaged gearbox. The next step in this study involved the development of a repeatable procedure to initiate and propagate a fatigue crack at the tooth root in an actual spur gear. A damaged spur gear allows for a future comparison of an actual healthy and damaged gearbox system in the lab. A custom fatigue fixture was designed and manufactured for a Martin S1224BS 1 spur gear. The fatigue crack was initiated by position control fatigue testing which deflects the gear tooth a set amplitude for a number of cycles. Over the length of the test, the load that the tooth can withstand in bending decreases as damage begins to occur. Once the max load on the gear has dropped by a significant percentage (5-15%) a crack has initiated and begun to propagate across the tooth face. The use of a scanning electron microscope confirmed the presence a fatigue crack.

Abstract:
In the present work a simulation model for examining the fundamental dynamic behaviour of a servo driven powertrain is developed. This powertrain consists of a permanent magnet synchronous motor, a cycloidal gearbox and a torque motor to apply a load. On basis of this model the selection of components for the design of a test rig is possible. This leads to the constructive draft of the test rig. In order to model the system, the fundamentals give a brief overview of the components incorporated in the test rig system. With ais of the specified task the simulation purpose is defined and the modelling process enabled. The subsequent system analysis is performed intensively to decompose the system into subsystems, which are then investigated to find the optimal modelling approach for the given simulation task. Particular emphasis is put on the investigation of the cycloidal gearbox subsystem and it shows, that approaches for modelling the dynamic behaviour of the gearbox as a whole have only been published partially. Therefore, the available modelling approaches are analysed and suitable models are developed as conceptual models. Those will be formalised and implemented in Matlab/Simulink. The model is verified and simulation experiments are performed, that help in the selection of suitable test rig components. On basis of a flexible test rig, finally the constructive draft is presented.

Abstract:
The use of gearboxes for power transfer is widespread throughout industry. However, machines today are operating at higher speeds than ever before and gear wear and fatigue failures are serious and legitimate concerns. Incipient fault detection in gears has thus become the subject of intensive investigation and at this stage of development there are many competing condition monitoring methods based on vibration signal analysis. Vibration signals obtained from a gearbox were complex multi-component signals, generated by tooth meshing, gear shaft rotation, gearbox resonance vibration signatures and a substantial amount of noise. This thesis summarizes the research steps taken after a review of (i) current maintenance strategies, (ii) gearbox condition monitoring techniques, (iii) gear vibration fundamentals and (iv) common gearbox failure modes. A mathematical model of the gearbox was used to predict the effects of load and tooth breakage effects on induced vibrations. A test rig was built around an 11 kW two stage helical gearbox, designed and fabricated for experimental data collection. Simulation and experimental work was carried out for a healthy pair of gears under different loads for different drive speeds and a pair suffering from degrees of tooth breakage. Conventional methods using the time-domain of the vibration signal (RMS, kurtosis, skewness and the zero figure of merit) were used for detecting and diagnose the seeded faults. The total energy method was applied to the gear meshing frequency and its sidebands, as obtained from the FFT, to detect the presence of the faults, and the results compared with those obtained by the conventional techniques. The proposed method appears much more effective at detecting and diagnosing tooth breakage than statistical features extracted from the time-domain. Joint time-frequency domain techniques were then used to determine their effectiveness for diagnosing the seeded faults in the gearbox system when the gearbox operates under output loads and at different speeds. A comparison was made between empirical mode decomposition and smoothed pseudo Wigner-Ville distribution methods based on vibration signature. From the results obtained it appears that the empirical mode decompose technique offers a more effective and faster way to detect faults. To improve signal-to-noise ratio, a novel scheme based on adaptive noise cancellation technique with a least squares algorithms was used on the gearbox experimental vibration signals. It is concluded that this method offers the most effective way of all those tested to detect faults.

Because the design procedure for the mature product gearbox is almost unaltered, the designers are engaged in routine tasks for developing new gearboxes. The cost for development and design of gearboxes might be reduced if the routine works can be replaced by software. The aim of the thesis is to establish program modules for gearbox from a developed software based on the concept of object orient programming. The modules that integrate both calculation and graphics of gearbox design offer also the benefits in simplifying the complexities of the design software for gearboxes as well as in expanding the application range of such a software. The object oriented programming modules are at first established with aid of analysis of the important machine elements of gearboxes and their corresponding design procedures. The modules not only offer the calculation for deigning the elements such like gears and bearings, but also generate the 3D-solid models of the related machine elements and assembly by using the CAD software Autodesk Inventor. Finally based on the OOP method RUP (Rational Unified Process), two programs using the modules are developed for different gearboxes: standard helical gearboxes and single screw extruder gearboxes. The expected goals of the developed program modules are verified by the mentioned examples.

The vehicle industry is developing to a new generation of the electric vehicle. The main problem of the EV is the short driving range. Although reducing the weight is the best way to prolong the driving range, light-weight will cause the resonance between the gearbox and the gear, and it may lead to more noises and less efficiency. Therefore, this research brings up a new design method to solve the resonance problem caused by reducing weight. This design method includes the Topology optimization and the Topography optimization, and it can reach the design target of strength, stiffness, and natural frequency simultaneously. So the vibration can be reduced to prevent the problem of efficiency decrease. The new design process provided from this research is applied to the transmission gearbox of the EV, named Green Jumper, which is made by FAPRC (Formosun Advance Power Research Center), to verify the practicability and the feasibility of this design method of EV’s transmission gearbox structure.

Wind is one of the most promising resources in the renewable energy portfolio. Still, the cost of electrical power produced by small wind turbines impedes the use of this technology, which can otherwise provide power to millions of homes in rural regions worldwide. To encourage their use, small wind turbines must convert wind energy more effectively while avoiding increased equipment costs. A variable ratio gearbox (VRG) can provide this capability to the simple low-cost fixed-speed wind turbine through discrete operating speeds. The VRG concept is based upon mature technology taken from the automotive industry and is characterized by low cost and high reliability. A 100 kW model characterizes the benefits of integrating a VRG into a fixed-speed stall-regulated wind turbine system. Simulation results suggest it improves the efficiency of the fixed-speed turbine in the partial-load region and has the ability to limit power in the full-load region where pitch control is often used. To maximize electrical production, mechanical braking is applied during the normal operation of the wind turbine. A strategy is used to select gear ratios that produce torque slightly above the maximum amount the generator can accept while simultaneously applying the mechanical brake, so that full-load production may be realized over greater ranges of the wind speed. Dynamic programming is used to establish the VRG ratios and an optimal control design. This optimization strategy maximizes the energy production while insuring that the brake pads maintain a predetermined service life. In the final step of the research, a decision-making algorithm is developed to find the gears that emulate the ratios found in the optimal control design. The objective is to match the energy level as closely as possible, minimize the mass of the gears, and insure that tooth failure does not occur over the design life of the VRG. Recorded wind data of various wind classes is used to quantify the benefit of using the VRG. The results suggest that an optimized VRG design can increase wind energy production by roughly 10% at all of the sites in the study.

Weight reduction of gearbox is an effective approach for electrical vehicles to extend their driving range. Nevertheless, lightening will result in reduction of the stiffness of structure, which makes resonance excited that drops off the efficiency of driveline, life time of parts, and passengers comfort. Therefore, this thesis brings up a brand new method, which optimize the structure of gearbox in electric vehicles. By using Abaqus(FEA software) to build the EV car driveline model. The accuracy of the driveline model is verified by the experimental modal analysis. This design strategy also includes the Topology optimization, and it can achieve the design goals in strength, stiffness, and natural frequency simultaneously so that we can avoid resonance to improve the driveline efficiency.

The current global warming, the energy crisis has become the 21st century the common challenges facing humanity, and research has energy saving features of electric bicycles become an important way to solve these problems. As the core of the electric bicycles, its performance capabilities of the vehicle to achieve a decisive role. The current widespread loss of large electric motors, large stable performance, low efficiency, therefore, research a compact, large reduction ratio, stable, large torque and high efficiency of the electric bicycle small teeth difference reducer case Motor produces great significance. To determine the overall scheme of electric motors, this paper analyzes the current development of the industry has been the precursor of the hub motor, center motor and rear drive motor , center motor performance requirements in this area, and use the calculated reduction ratio , number of teeth and the motor speed parameters to determine the driving force of the motor and the output torque. Then, for the old motor with small teeth difference agency designed to improve, the use of Mathematica software to calculate the planetary position and the output tray perforation holes to improve the coordinate parameters, here for the old-style small teeth difference maker structural issues related to missing gear and improvement programs moving to do, and related issues, such as missing parts using second assembly, the stator eccentricity of the inner rotor eccentric, planetary gear and the output tray hole position calculation and correction, the relevant body parts with small teeth difference arising concentricity error correction and motor assembly for teeth correction, addition using a vibration spectrum analyzer, accelerometers and noise meter for small teeth difference maker old gearbox motor and new gearbox motor improved version of the small teeth difference measurement gearbox motor no-load and constant speed vibration FFT plot figure and noise, and compare the old and new-type gearbox motors with small teeth difference whether a significant improvement to the general motor''s specification. Subsequent trial against the company the amount currently in the center motor vibration and noise standards, and new motor with small teeth difference is improved vibration 138.3mGS and noise energy 9.87mPa (62dB), the current version has been reached with small teeth difference maker the required standard.

On basis of a flexible test rig, finally the constructive draft is presented.:1 Introduction 1.1 Motivation 1.2 Procedure 2 Fundamentals 2.1 Definitions 2.2 Modelling 2.3 Servo Drive 2.3.1 Introduction 2.3.2 Permanent Magnet Synchronous Motor 2.3.3 Servo Inverter 2.3.4 Control System 2.4 Torque Motor 2.5 Gearbox 3 Specified Task 4 System Analysis 4.1 Introduction 4.2 Servo Inverter 4.3 Control System 4.4 Servo Motor 4.5 Transmission Elements 4.6 Cycloidal Gearbox 5 Model Formalisation 5.1 Introduction 5.2 Servo Inverter 5.3 Control System 5.4 Servo Motor 5.5 Transmission Elements 5.6 Cycloidal Gearbox 6 Model Implementation 6.1 Introduction 6.2 Servo Inverter 6.3 Control System 6.4 Servo Motor 6.5 Transmission Elements 6.6 Cycloidal Gearbox 7 Simulation 7.1 Introduction 7.2 Solver 7.3 Verification 7.4 System Evaluation 7.4.1 Sensitivity Analysis 7.4.2 Stability Analysis 8 Design of the Test Rig 8.1 Selection of the components 8.2 Constructive Draft 9 Summary and Outlook
