Abstract:
The thesis describes "Plant Layout System" or PLS, an Expert System which automates all aspects of conceptual layout of chemical process plant, from sizing equipment using process data to deriving the equipment items' elevation and plan positions. PLS has been applied to a test process of typical size and complexity and which encompasses a wide range of layout issues and problems. The thesis presents the results of the tests to show that PLS generates layouts that are entirely satisfactory and conventional from an engineering viewpoint. The major advance made during this work is the approach to layout by Expert System of any kind of process plant. The thesis describes the approach in full, together with the engineering principles which it acknowledges. Plant layout problems are computationally complex. PLS decomposes layout into a sequence of formalised steps and uses a powerful and sophisticated technique to reduce plant complexity. PLS uses constraint propagation for spatial synthesis and includes propagation algorithms developed specifically for this domain. PLS includes a novel qualitative technique to select constraints to be relaxed. A conventional frame based representation was found to be appropriate, but with procedural knowledge recorded in complex forward chaining rules with novel features. Numerous examples of the layout engineer's knowledge are included to elucidate the epistemology of the domain.

As demand for wind power continues to grow, it is becoming increasingly important to minimize the risk, characterized by the variance, that is associated with long-term power forecasts. This thesis investigated variance reduction in power forecasts from wind farm layout optimization.The problem was formulated as a multi-objective optimization one of maximizing mean-plant-power and minimizing variance. The ε−constraint method was used to solve the bi-objectiveproblem in a two-step optimization framework where two sequential optimizations are performed. The first is maximizing mean wind farm power alone and the second, minimizing variance with a constraint on the mean power which is the value from the first optimization. The results show that the variance in power estimates can be reduced by up to 30%, without sacrificing mean-plant-power for the different farm sizes and wind conditions studied. This reduction is attributed to the multi-modality of the design space which allows for unique solutions of high mean plant power at different power variances. Thus, wind farms can be designed to maximize power capture with greater confidence.

The manufacturing specifications used by small leather and footwear businesses are neither up to date nor based on innovative production and new technologies. Consequently, their production times are higher, rendering them unable to sufficiently compete against other developed countries. Thus, this study seeks an innovative way to reduce times that do not add value to the product, such as reducing travel distances between stations, and proposes improving procedures for a better monitoring of the resources required. As a whole, this proposal focuses on designing a model to minimize the displacement of different processes. This practice is currently being implemented in the manufacturing sector, but not in the footwear sector. The proposal provides broad results, saving around 33% in transfer times and 85% in distance traveled in footwear production.

In this thesis we present an integrated formulation for production planning, facilities layout and process selection and provide two heuristics for solving the integrated problem. The traditional solution procedures to each of the subproblems are discussed. The decisions modeled in these three problems are interrelated and, in some cases, share overlapping data requirements. The integrated formulation provided is a mixed integer program. Solving this mixed integer program optimally is a hard problem. Thus, in this thesis we only provide heuristic solutions. An optimal branch and bound algorithm is suggested. Both heuristic solutions are demonstrated on a sample problem. The results of testing eight problems is recorded. Further suggestions for improving the heuristic solutions are also provided.

The warehouse layout and operations of a semiconductor tool manufacturer were studied with the objective of reducing the lead time for parts ordered from the warehouse to 8 hours. Current order fulfillment operations were studied and interviews with involved personnel were conducted. Additionally, data was extracted and analyzed from the company's SAP Extended Warehouse Management database to analyze the past performance of the warehouse operations. Three main areas for improvements were analyzed and recommendations were made regarding each area. First, it is recommended that a kit of parts ordered should be sent immediately the constituent parts are consolidated and the kit is completed. This saves an average of 6 hours that parts in a complete kit wait for other kits to be completed before being sent out. Second, the picking aisles of the warehouse should be cleared so that parts in storage locations are easily accessed for picking and no time is wasted on clearing a path to pick a part. This leads to an average time saving of 1.2 hours per day on the time parts are delivered. Third, the receiving and sorting areas in the warehouse should be combined together. This frees up storage space for excess bulk material which block picking aisles. These recommendations are to be combined with other material flow improvements. It was determined that the goal of 8 hours lead time is unrealistic. However, calculations suggest that lead time will be reduced to 16 hours.

ENGLISH ABSTRACT: The power conversion unit of a large solar chimney power plant converts the fluid power, first into mechanical power, and then into electrical power. In this dissertation a tool is developed to determine the layout and the number of turbines of the solar chimney power conversion unit providing the lowest cost of electricity. First, the history of the solar chimney concept and the related fields of research are presented. Potential features and configurations of the power conversion unit are introduced, and it is shown how the solar chimney power conversion unit compares to those of other applications. An outline of the dissertation is given, and its potential impact is discussed. An analytical turbine model is developed. Several modelling approaches and the performance of single rotor and counter rotating turbine layouts are compared. Preliminary turbine designs are investigated, experimentally and numerically. The main aim of the experimental investigation is to verify the applicability of the loss model used in the analytical turbine model. The aim of the numerical investigation is to evaluate a commercial software package as a tool in context with solar chimney turbines. For each component of the power conversion unit an analytical performance model is introduced. Using these models, the single vertical axis, multiple vertical axis and multiple horizontal axis turbine configurations are compared from an efficiency and energy yield point of view, and the impact of the various losses on the overall performance is highlighted. A detailed cost model for the power conversion unit is also presented. To optimize for cost of electricity this cost model is then linked to the performance models, and the resulting optimization scheme is applied to several plant configurations. It is shown that for a large solar chimney power plant the power conversion unit providing minimal cost of electricity consists of multiple horizontal axis turbines using a single rotor layout including inlet guide vanes.
AFRIKAANSE OPSOMMING: Die drywingsomsettingseenheid van ’n groot sonskoorsteenaanleg sit die vloeidrywing om, eers in meganiese drywing en dan in elektriese drywing. In hierdie proefskrif word ’n gereedskapstuk ontwikkel om die uitleg en aantal turbines van die sonskoorsteen-drywingsomsettingseenheid te bepaal wat die laagste koste van elektrisiteit lewer. Eerstens word die geskiedenis van die sonskoorsteen en verwante navorsingsvelde behandel. Moontlike eienskappe en konfigurasies vir die drywingsomsettingseenheid word voorgestel, en daar word aangetoon hoe die sonskoorsteendrywingsomsettings- eenheid vergelyk met ander toepassings. ’n Raamwerk van die proefskrif word gegee, en die potensiële trefkrag daarvan word bespreek. ’n Analitiese turbine-model word ontwikkel. Verskeie nabootsingsbenaderings en die vertoning van ’n enkelrotor en teenroterende turbine-uitlegte word vergelyk. Voorlopige turbine-ontwerpe word ondersoek, eksperimenteel en numeries. Met gebruik van hierdie modelle word die enkele vertikale-as, die veelvoudige vertikale-as an die veelvoudige horisontale-as turbinekonfigurasies vergelyk vanuit ’n benuttingsgraad- en energie-opbrengsoogpunt,en die uitwerking van die verskillende verliese op die algehele gedrag word uitgewys. ’n Kostemodel in besonderhede word vir die drywingsomsettingseenheid aangebied. Om vir die koste van elektrisiteit te optimeer word hierdie kostemodel dan gekoppel aan die vertoningsmodelle, en die gevolglike optimeringskema word toegepas op verskeie aanlegkonfigurasies. This study focuses on problems of inadequate production capacity management. The factors that generate this scenario are related to the incorrect distribution of work areas, the absence of standardization of the production process and unorganized workstations in the production line. The application of 5S’s tool, Value Stream Mapping (VSM) and a proposal for plant design are presented to solve the problem. After the application of the design solution, it was identified that 1 h and 23 min can be saved in transfer times, which can be invested in the manufacture of more products, improving the use of the plant’s capacity.

La seguente trattazione affronta e tratta in maniera dettagliata il problema della pianificazione e realizzazione degli impianti industriali. L’obiettivo del progetto è stato quello di riorganizzare il layout di un impianto industriale attraverso la procedura del Systematic Layout Planning. Definire un layout significa determinare la disposizione delle aree aziendali ottimizzando lo spazio disponibile. Questo processo coinvolge vari aspetti aziendali e non solo la produzione; in particolare è necessario curare gli aspetti logistici poiché sono prettamente collegati e vincolanti nelle scelte fatte in questa fase. La struttura dell’elaborato prevede una prima parte teorica in cui sono descritti i criteri e le metodologie alla base della progettazione, successivamente verrà lasciato ampio spazio alla descrizione del caso aziendale. Il progetto alla base della tesi è stato svolto presso Officine Gullo Srl ed ha avuto una durata di 6 mesi; il lavoro è stato condotto a stretto contatto con un altro studente e in team congiunto con il dipartimento di Ingegneria Industriale dell’Università di Bologna. Il progetto ha previsto la riorganizzazione della produzione in un unico plant a partire dai 4 stabilimenti attuali; il lavoro si è distinto in due macro-fasi di durata pressoché equivalente: - Analisi della situazione as-is: mappatura del flusso fisico e informativo, descrizione degli attuali plant e analisi dei flussi; - Sviluppo della fase to-be: dimensionamento singole aree e definizione possibili soluzioni con confronto qualitativo e quantitativo.

Losses for wake effects in offshore wind farms represent about 10% to 20% of the park annual energy production. Several analytical wake models have been developed and implemented to predict the power deficit of a wake-affected wind turbine. Validating and parameterizing the wake models available in the industry is essential to better predict the wake losses and thus maximize the energy yield of future offshore developments. In this study, a wake model validation is undertaken for the three models available in the commercial software WindSim. Data from Horns Rev wind farm is used to that purpose. Abstract:

In this thesis was a model developed, in order to improve deficiencies in existing literature regarding the layout problem and to give companies a comprehensible user-friendly procedure on how to design competitive production processes, plant layouts and material handling systems. The model consists of six phases that can be used sequentially in order to design, evaluate, implement and maintain effective plant layouts and material handling systems. The model can also be used to examine and optimize processes. The first four phases of the model were tested successfully in a case study at Holtab AB, a medium sized manufacturing company in Tingsryd.

There is a high margin of informality in small- and medium-sized companies in the bakery sector because of their lack of focus and poor standardization of their activities. Bakery SMEs, the activities of which have not yet been standardized, usually perform activities inefficiently, unnecessarily extending production times. The current average productivity of Lima-based SMEs is 1.7, a figure that, when compared with countries in the Pacific Alliance, is low. In addition, currently no methodologies seek continuous process improvement. Therefore, a Lean Process Management model was established to reduce activities and times. As validation, a production time simulation was performed in a warehouse, increasing the productivity to 2.08, with a percentage variation of 87.39% when compared with the initial productivity.

The aim of this Master thesis is to explore the impact of design parameters on material flow efficiency in terms of space and time (labor or person-hours) utilization. The factory material flow design process is an essential part of any manufacturing. The challenge for this project was to expose the components for the assembly operator within the space designated for materials at the workstation, meanwhile minimizing non-value-adding work and creating good ergonomics so that operators can achieve high workstation performance. In this study a new General Motors Powertrain Uzbekistan (GMPT-UZ) Greenfield manufacturing plant was considered as a case study for the design of internal material flow and implementation of lean principles. The research work was based on action research strategy where the researcher starts with a particular problem that he wants to solve, or understand better, usually within the environment where he is working. The findings underline the importance of each design parameter in the application of lean principles. The main conclusion to be drawn from this study is that the material flow design process can still require a continuous improvement based on production targets and the best practices from other companies.

The term ‘Industry 4.0’ leads to many new possibilities like smart factory which is the amalgamation of manufacturing systems in a network to perform tasks more efficiently. It is becoming more and more important for the companies to develop smart factories and integrate the devices within such a facility to meet the demands of the evolving market. The next generation production systems are designed to share the data within the network, plan, and predict the solution for the future problems. One such technology under smart factory is 3D laser scanning resulting in point cloud of the production unit. The traditional way of documenting a layout is usually with the help of 2D computer aided designs which are susceptible to measurement errors and changes that are not updated regularly. With the help of point clouds, an as-is representation of the factories can be recorded which can be easily updated with changes in the real world. With advancements in virtual manufacturing, the need for visualization of the factories is increasing drastically. 3D Laser Scanning is one of the better ways of meeting this need, among many other applications. The focus of the thesis had been to create a method document for 3D laser scanning of factories and to discuss the future possibilities of it. The research approach used in this thesis was conducting observational study, interviews and testing of the method. One such future possibility is autonomous scanning and how it would be beneficial for a company like Scania which is developing smart factories. Based on the study carried out during the thesis, a document presenting the method developed is included in the report. The report also points out the applications and benefits of point cloud over traditional layout planning methods.

Tenhults Pressgjuteri AB is facing growth in expansion, which results in need of bigger premises. The company has bought an adjoining property to overcome this problem. This thesis givessuggestions on how the logistics of these properties should be managed, which transport system is most suitable to use, where deliveries will take place and how the stock will be set upin the new premises. To obtain relevant data and information have a description of the facts, measurements and calculations been made. Selections and ratings have been used to develop suitable alternative solutions. The payback-method has been used to calculate the investments. A specially designed evaluation chart forms the basis of which transport system to be used. Lastly, a sensivity analysishas been conducted to determine how reliable the results are. Deliveries and inventory have been determined based on the choice of transport system.The thesis shows that the choice of transport system depends on the volumes that are carried, distance and environmental conditions. The market offers both automated transport systems and systems that require a driver. The automated transport system willnot be profitable whenthe cargo volume is too small since the investment costs are significantly higher. However, the operating costs are low which makes it profitable with an increased cargo volume. Closer analysis of existing production flow could provide a more credibleresult. What also must be taken into account is thatthe costs is not preciseand may differ in reality. The costs are assumed to be so lifelike that they do not affect the result more than marginally.

För att erhålla relevant data och information har nulägesbeskrivningar, mätningar och beräkningar gjorts. Urval och värderingar har använts för att ta fram lämpliga alternativ på lösningar. För att beräkna investeringskostnader har payback-metoden använts och ett specialframtaget värderingsschema ligger som grund för valet av transportsystem. Slutligen har en känslighetsanalys gjorts för att bestämma hur pålitligt resultatet är. Utleverans och lager har bestämts utifrån valet av transportsystem för att synkronisera på bästa sätt. Arbetet visar att val av transportsystem beror påvilka volymer som fraktas, avstånd och miljöförhållanden. Marknaden erbjuder både automatiserade transportsystem och system som kräver chaufför. I detta fall är fraktvolymen för litenför att ett automatiserat system skall vara lönsamt eftersominvesteringskostnaderna för ett sådant system är betydligt högre. Däremot är driftkostnaderna lågaför ett automatiserat systemoch vid en större fraktvolym sparas dessa driftkostnaderin då ingen bemanningskostnad tillkommer.Närmare undersökning av befintligt produktionsflöde kunde ge ett mer trovärdigt resultat då arbetet baseras på beräkningar från olika portar. Det som också skall tas i beaktande är att kostnaderna inte är exakta och kan komma att avvika i verkligheten. Kostnaderna antas dock vara så verklighetstrogna att de inte påverkar resultatet mer än marginellt.

Abstract:
With the ongoing technology battles and price wars in today's competitive economy, every company is looking for an advantage over its peers. A particular choice of facility layout can have a significant impact on the ability of a company to maintain lower operational expenses under uncertain economic conditions. It is known that systems with less congestion have lower operational costs. Traditionally, manufacturing facility layout problem methods aim at minimizing the total distance traveled, the material handling cost, or the time in the system (based on distance traveled at a specific speed). The proposed methodology solves the looped layout design problem for a looped layout manufacturing facility with a looped conveyor material handling system with shortcuts using a system performance metric, i.e. the work in process (WIP) on the conveyor and at the input stations to the conveyor, as a factor in the minimizing function for the facility layout optimization problem which is solved heuristically using a permutation genetic algorithm. The proposed methodology also presents the case for determining the shortcut locations across the conveyor simultaneously (while determining the layout of the stations around the loop) versus the traditional method which determines the shortcuts sequentially (after the layout of the stations has been determined). The proposed methodology also presents an analytical estimate for the work in process at the input stations to the closed looped conveyor. It is contended that the proposed methodology (using the WIP as a factor in the minimizing function for the facility layout while simultaneously solving for the shortcuts) will yield a facility layout which is less congested than a facility layout generated by the traditional methods (using the total distance traveled as a factor of the minimizing function for the facility layout while sequentially solving for the shortcuts). The proposed methodology is tested on a virtual 300mm Semiconductor Wafer Fabrication Facility with a looped conveyor material handling system with shortcuts. The results show that the facility layouts generated by the proposed methodology have significantly less congestion than facility layouts generated by traditional methods. The validation of the developed analytical estimate of the work in process at the input stations reveals that the proposed methodology works extremely well for systems with Markovian Arrival Processes.
