Abstract:
This master thesis was performed at the Mechanical department at Outotec AB,Skellefte˚a. Outotec AB is a technology company as well as a project company, sell-ing complex mining technology and plant projects. Outotec’s technologies are usedfor applications such as producing base metals, processing iron ore etc. Outotec isrunning a program called ‘Fully automated smelter’ where manual hazardous workmust be avoided. A machine which automatically replaces punching bars on thepunching machine is needed. This thesis project aimed to investigate if the punching bar changer will be aproprietary purpose-build machine or an industrial robot. The five-step conceptgeneration method was used for concept development during this thesis project.For gathering knowledge and information about the project area, experts have beeninterviewed to obtain information for the start of the project. The gathered infor-mation and knowledge from interviews and literature studies have been used as abase when the concepts were generated. Seven concepts were generated and evalu-ated using a screening matrix. The concept that best satisfied the set requirementswere further developed, designed and simulated. The two scenarios have been in-vestigated and a design concept of the proprietary purpose-built machine has beenpresented. The result from concept evaluation and simulation indicated that bothalternatives are applicable in this area. But to make a decision a more in-depthcalculation of the associated cost and investigation of the design is necessary.

Abstract:
This master’s project describes a proposal for manufacturing technology of a horizontal boring machine case. This case is manufactured by HESTEGO a.s. from a DC01 steel sheet, which is 2 mm thick and its production series is 200 pieces a year. Punching and bending were chosen as the most suitable methods from the considered manufacturing technologies. The theoretical part of the thesis includes a study of the chosen manufacturing technologies. Based on the analysis of the technological calculations and the available tools in the manufacturing company, a technological procedure was designed and these machines were chosen: punching machine TruPunch 5000 a servo-electronic press brake SAFAN E – BRAKE 100–3100. Technical and economical evaluation is also included in the proposal.

Abstract:
This master’s thesis has been elaborated as a part of master’s studies of engineering technology M2I-K, major in M-STM – Engineering technology and industrial management and deals with the problem of a transition to a self-production of previously purchased distance washers. Distance washers were purchased in six different types of similar shape, each type in four different thicknesses. One of these types was chosen as a representative for this master’s thesis. We shall explore the possibilities of self-production with the emphasis on economical validation of the transition. The distance washer is a flat part, the intermediate being sheet metal. Technologies considered for manufacturing the washers correspond to the technical facilities and equipment available at the production hall of the company this project is planned for. The company possesses technology for CO2 laser cutting, cutting by CNC punching machine and cutting in the punching tool. To provide a complex overview we shall also enquire into cooperated technologies such as water jet and plasma cutting, oxy-acetyleny cutting and CNC working. All options are evaluated with regard to the production expenses and lead to a most economically plausible method of manufacturing or, if need be, give reasons for going back to purchasing the part from the current supplier.

This research is to develop innovative and efficient punching machines. First of all, we did some research on the commercial punching machine’s mechanism and found out that the commercial punching machine could not effectively reduce the output for the users, and during the punching process, some uneven application of the force would hinder punching action. In order to allocate the users output effectively under the limited mechanical advantage, this study designs the mechanism of a set of four-bar linkage between the swing arm and the gear for the geared-type punching machine. The input and the output rods of the four-bar linkage are respectively connected with the swing arm and the gear. In order to achieve the purpose of saving users’ effort, this research increases mechanical advantage when resistance is large and reduces mechanical advantage when resistance is low. In this research, we collected, classified, and analyzed some patents from different countries. According to the design requirements and limited conditions, we generalized the synthesis for some types of mechanism, and tested the commercial punching machines for dynamic analysis, strength testing, mechanical advantage calculation, and data integration. From the above results, we first designed the mechanism of four-bar linkage, and then synthesized different dimensional components. After synthesizing, we used the AutoCAD software and designed the 3D smaller parts of the components in order to simulate its movement and to verify the new design of this efficient punching machine’s mechanism can work properly without any interference.

A punching machine is a very complex structure which consists of body, Y table seat, X table seat, up-knife plate, down-knife plate, up-knife plate seat, and axle contact seat, etc. In this study, the finite element method was used to find natural frequencies and mode shapes of the structure, and the boundary element method was used to compute the field point pressure. In the finite element model, the ball bearing and anti-vibration are modeled as a spring, and its stiffness is tuned based on experiment results. As to the bolt, it was modeled as a rigid element. In addition to using finite element method to calculate the velocity of structure, the modal expansion method was employed to transfer experimental data to velocity. The experimental technique can measure the structural frequency response function under actual loading and restraint conditions. Finally, the thickness of the side of body and X table seat was used as design variables to study the noise of a punching machine using sensitivity analysis.

We propose an image-based die-cutting calibration system for die-cut punching machines. Nowadays, automatic die-cut punching machines are often equipped with an object packing software module for placing objects densely in a predefined area of material, and can cut much more objects than traditional manual punching machines for saving material usages. When cutting densely-packed objects by automatic punching, the inaccurate alignment of a physical die to both (i) a rotational punch center and (ii) a virtual die template in object packing, simultaneously, is a main problem that results in overlapped object cutting. In this thesis, we thoroughly investigate this problem, which has rarely been explored in previous literature. Specifically, two system modules of offline and online die calibration have been developed in this study. The offline die calibration module provides a new virtual-physical interaction interface that projects a virtual die model to a base holder by a projector for operators to visualize the die fixation position and then to mount a die on its holder accurately. The online calibration module, on the other hand, measures a mechanical installation deviation between the fixed die center and a rotational punch center in the punching machine by matching a virtual die template to the image of a cut object captured by a camera for further deviation compensation of installed die during object punching. Experiments conducted for the proposed calibration approaches include projector calibration measurements, camera calibration measurements, punch head positioning accuracy measurements, and punching results using the offline and online calibrations. The experimental results show that offline calibration is more effective in alleviating the problem of overlapped object cutting for the reduction of cutting material wastes.

All mechanical operations will basically generate in the work environment large vibration and noise, which will be transferred not only through the ground, but also via air or other media. The audible frequency range of the human ear is between 20 Hz to 20,000 Hz and almost all the noise and structural frequencies fall into this range. That noise will make discomfort, reduce productivity and increase costs. Strong vibration will cause damage of the instrument, reduce mechanical precision, produce malfunction of the component, etc., especially affecting the recurrent power source device. When operating, the punching machine will generate very strong vibration due to speed variation during shock and shearing process. This study investigates dynamic characteristics of the viscoelastic damping Isolator. CAD (computer-aided design) software, Solid Works, is used to draw the three-dimensional model of the isolator. 3D geometry is then imported to finite element analysis package, ANSYS. Material parameters, Young’s modulus, Poisson ratio, density, etc., are inputted to obtain the natural frequencies, modal characteristics and impact response of the isolator. In order to improve the isolation effect, four patterns of rib structures are designed on the surface of partition plate of the damping isolator and compared with the one without rib structure. PW700 spectrum analyzer is used to record the shock vibration data via accelerometers from the operating punching press experimentally. The experimental data is then compared with the finite element analysis results. Both show similar results that the settling time of the viscoelastic isolator under impact is within 0.35 seconds which meet with industrial requirement of 3 seconds.

The aim of this study is to construct a computer monitoring system for the needle punching machine by using the technique of sensing circuit, interface of the computer and signal proceeding. And the feasibility of the computer monitoring system will be confirmed. The essential paramenters for the quality control, such as needle punching speed, feed roller speed, delivery speed, web thickness and production rate, were discussed in this study. The needle punching speed, the feed roller speed and the delivery speed, are derived from the machinery sensor directly. Those signals were rearranged into a standard TTL level through the level adjuctment with Zener diode and filtration with combination of resistor and capacitor. The signals were send to the computer via an interface card. The hardwares of web thickness and production rate, are of own design. These design are also the standare type of TTL level. The measurement device of web thickness was constructed with an analogic approximate limit switch (Type CNY70). The output range is within 1.6-3.2V. The signal sent to the computer via an A/D converter with AD574A chip. As soon as the data sent into the computer, they will be calculated and finally displayed in monitor. The available computer in this study is PC based industrial computer with 80286 CPU. The software design of the system was developed by applying the Turbo C. The graphic mode was avaiable in the pop-up menu of the screen and the chinese text was also consider. The functions of this system were estimated after the system was constructed, by comparing the measured data by computer and actual data by instrument. It had been proved that the retrieved data from the on-line measurement of needle punching machine was quite accommodate to the actual data and the error in between was quite tiny.

Sheet metals of the galvanized steel or the cold-rolled steel are the materials that usually used to manufacture the components of ball bearing slides. The sheet metal need to form the designed cross-section by using the successive rolling process first, then the semi-finished part is cut into the desired length on the tunnel-type punching machine. Since the workpiece is not a plate, geometries of the cutting tool varying with the non-linear cross-section is necessary to obtain the expected cutting performance. In this paper, ,optimal tool design in cutting the components of ball bearing slides with considering the multiple performance characteristics by using the Taguchi method and grey relational analysis is reported. Three performance characteristics are chosen to evaluate the cutting effects while eight parameters of tool geometry are selected as the controlled factors. Experiments based on the appropriate orthogonal array are conducted first. The normalized experimental results of the performance characteristics are then introduced to calculate the coefficient and grades according to the grey relational analysis. The optimized process parameters that simultaneously lead to better results are then verified through confirmation experiment. The outcome from Taguchi method indicate the radius of the cutting edge is the most significant geometric parameter to the tool life and the burr of cut edge, and that to the width deviation on both sides of the workpiece is tangent angle. From the grey relational analysis showing, optimal process parameters obtain the improvement of 18% on tool life, of 18% on burr of cut edge and of 133% on the width deviation on both sides of the workpiece, respectively.

From the past to nowadays, machining of micro and accurate holes is a key point of developing new products in various fields of industry. In order to fit the requirement of mass production and to reduce the cost of production, an idea of combining solenoid power system and Micro-EDM in the Multi-Functional Micro-Punching and Micro-Forming machine is our motive for this study. The principles used are the vibration machining and the Electric-discharge technique to fabricate the noncircular punch electrodes. Then we used the electrodes to EDM the punching die, and then cut off the wear portion of the electrode tip by EDM. Finally, the electrode, which worked as a punch, was used to punch and form the stainless steel strip. The purpose of the research is to improve the Micro-Punching machine and to investigate the effect of vibration electric-discharge technique on machining electrode and die hole, and to clarify the mechanism for the improvement of machining feed rate on discharging electrode and die hole. By applying vibration electric-discharge technique, we can easily make tiny chip flow of the die hole and decrease the possibility of electric short circuit. We have found that the electric-discharge vibration technique increases the velocity of chip flow and thus result in better die-hole roundness and machining feed.

Abstract:
In order to ensure the desirable performance of the machine, dynamic analysis of the machine is necessary. The analysis is conducted by the mean of computer simulation in consideration of applying a large impulsive force. This study validates the machine stability and accuracy.
In order to verify the new mechanics model, numerical and experimental studies are conducted using the new incremental punching system. The final shape and thickness distributions of parts are compared to verify the mechanics model. It is found that the model prediction fits the experiment result well. Forming parameters are also investigated.
In this research, a new incremental forming system based on incremental punching is designed and built. The system consists of a 3-axes CNC platform, a high speed hydraulic cylinder with a hemispherical forming tool, and a PC-based CNC control system. The hydraulic system provides the forming force to deform the sheet metal with constant stokes, while the CNC system positions the part. When forming a part, the forming tool punches the sheet metal along the given contour of the part punch by punch; when one layer of the part is completed, the forming tool moves down to the next layer; and the process is finished till all layers are completed. The CNC control system works with standard NC code, and hence, is easy to use.
ISMF uses a small generic tool to apply a sequence of operations along the given path to deform the sheet incrementally. These small deformations accumulate to form the final shape of the part. As a result, different parts can be made by the same setup. Despite of some 30 years of research and development, however, ISMF technology is still premature for industrial applications due to the following reasons: The accuracy of the part is limited; the surface roughness is poor; and the productivity is low. This motivates the presented research.
One of the keys to successful application of sheet metal forming is to be able to predict the deformation and the strain/stress of the part incurred during the forming process. Because of the complexity of the ISMF process, it is not possible to derive an analytical method. The alternative is to use Finite Element Analysis (FEA). However, based on our experience, it takes about one week to solve a simple case. A mechanics model is therefore developed. It consists of two steps. The first step is to computer the final shape: the initial geometric surface is obtained using the punch positions; then using the minimum energy principle, the virtual forces drive the nodes of geometric surface to their lowest energy positions, which gives the final shape of the forming part. The second step is to predict the strain and stress distributions. This is done using the inverse Finite Element Modeling (FEM). An in-house computer software is developed using MATLABRTM.
Stamping is one of the most commonly used manufacturing processes. Everyday, millions of parts are formed by this process. The conventional stamping is to form a part in one or several operations with a press machine and a set/sets of dies. It is very efficient but is not cost effective for small batch production parts and prototypes as the dies are expensive and time consuming to make. Recently, with the increasing demands for low-volume and customer-made products, a die-less forming method, Incremental Sheet Metal Forming (ISMF), has become one of the leading R&D topics in the industry.
To evaluate the capability of the presented ISMF process, the formability is studied by the means of theory and experiment. A modified M-K model is proposed for predicting the forming limit of the formed part which is undergoing a very complicated strain path. The maximum forming angle is also investigated by experiments.

A key issue that will shape the role of Taiwan machinery industry, and indeed the shape of Taiwan economic development, is the development of punching & forging machinery industry. In this research, we examine this with a view to attaining the research purposes of firstly understanding the contemporary market situation and trend of development. Secondly, Taiwan’s competitive advantage through case study. Finally, brings together leading government officials, policy-makers and economists with the goal of providing future reference. This research is based on 1980 Porter’s “structure of five competitive forces “to probe into the strength, weakness, opportunity and threat of Taiwan. In addition, it applies the 1990 Porter’s “concept of crystal model of national competitive” to analyze the factors accounting for the advantages. These factors are processed and categorized in comparison with the operating strategies collected from three symbolic Taiwanese machinery manufacturers to conclude this research and presents a comprehensive report which outlines the direction of the development of Taiwan punching and forging industry. In conclusion, the competitive advantages of Taiwan achinery industry are firstly the unparalleled subcontracting network which links vendors and their principals in Central Taiwan. Secondly, the swift and flexible production management among manufacturers themselves and this network. Thirdly, government support in this sector in need of substantial injection of capital to fund research and development. Through case study, we have discovered what the manufacturers practice to maintain competitiveness are strategic alliance, overall cost leadership strategy and market-oriented strategies towards China. It is critical for Taiwan’s punching and forging machinery industry to possess such advantage by utilizing resources available and providing constructive criticism directing the development of this industry. In the recent years Taiwan machinery industry played a globally important role by contributing lower cost but high quality equipments to both domestic and overseas market. Among all, press machinery stands 20% share of the total output value of the machinery industry. Today when existing researches reflected the situation that the industry faced, is a sluggish path on technology upgrade while huge competition is always there on the market, staying competitive through careful evaluation and selection of technology acquisition approach has become a prominent objective for the press machinery industry. This research inquires into the key indexes which have affected the modes of technology acquisition approach evaluation among the press machinery industry. According to related research documents, a further inquiry on the characteristics of press machinery industry has enumerated the six primary indexes for technology acquisition approaches as following: technical strategy settings, enterprise resources, technology specificity, technology research capability, product features, and government policy and resource. This research also concludes and categorizes six main modes of technology acquisition approach among the press machinery industry: by internal research and development, by outsourced development, through collaborative development, through warranted technology utilization, gained through the procedures of original equipment or design manufacturing and procurement. By means of establishing hierarchical structure, questionnaire feedbacks, and utilizing Analytical Hierarchy Process (AHP) to inquire into and analyze these main technology acquisition approaches, a preferential order is hence achieved. This research reflects the preferential order of the key indexes when the interviewees evaluate and determine their technology acquisition approaches at the following sequence: (1) technology research capability, (2) technical strategy settings, (3) enterprise resources, (4) product features (5) technology specificity, and (6) government policy and resource, while the order for the technology acquisition approach is: (1) internal research and development, (2) collaborative development, (3) through original equipment or design manufacturing, (4) warrant technology utilization, (5) outsourced development, and (6) procurement.
