Full textThe Value Stream Mapping (VSM) is one of the Lean Production tools that has been widely discussed in the literature for mapping production processes and services with a focus on reduction of waste and non-value added time. Despite the growing number of publications on the subject, the academic literature reveals the absence of systematic research to present the state of the art. Thus, this dissertation, through a systematic and thorough review of the literature, aims to gather information on the VSM to identify its main characteristics, trends and opportunities for new developments and future research. The review includes 263 abstracts and 91 articles selected for review and classification. The study proposes a synthesis in the form of framework, presenting as VSM is adopted in certain contexts and motivations, tracing a better understanding of how the tool is implemented and their outputs and outcomes that can be generated. It was noticed that the VSM is rapidly spreading to the service sector, especially health care and logistics. However, studies have reported that the implementation of the VSM in practice is a time consuming process. Problems related to resistance in improvements involving changes in the workforce and demand for limited internal resources, have stimulated some researchers to question the use of the tool. This dissertation contributes to a better understanding of the topic and provides directions for future research and VSM practices.

Value stream mapping is a technique that uses icons to map the flow of product through a manufacturing system. These icons are aided by summary statistics to further detail the specific manufacturing system. The value stream mapping process usually consists of defining the current state of the system and then, using the principles of lean manufacturing, mapping an improved future system state. Although this is the popular technique, variants and refinements of it exist. This work examines the various techniques of value stream mapping and the methods used to evaluate value stream maps to improve manufacturing systems. The past and current research into value stream mapping and the methods to analyze these maps are compared and contrasted. A set of core analysis questions is developed that summarize the various value stream mapping methodologies. The application of these questions to an enhanced value stream map is developed as a tool, hybrid value stream mapping. Hybrid value stream mapping is then used to analyze the current state value stream map of a manufacturing process, the forging of automotive ring gears. The answers to the core analysis questions enabled the identification of weaknesses in the manufacture of ring gears and suggested system-wide problems. To further clarify and suggest means to rectify these weaknesses, methods beyond the scope of value stream mapping were utilized. By using systems based on standard inventory theory, economic production quantities, techniques to improve information visibility, and methods to enhance production equipment savings of over $4.7 million net present value were discovered for the ring gear production process.

This thesis explores of Value Stream Analysis and Mapping (VSA/M) as applied to Product Development (PD) efforts. It contains three parts: the background and history of PD VSA/M, a report of the current PD VSA/M practices within the U.S. aerospace industry, and the proposal of a general VSA/M method for Product Development activities. Value Stream Analysis and Mapping is a method used for business process and product improvement, which originated with the development of the Lean business philosophy. The VSA/M background section includes a brief history of the method as described in foundational Lean literature. As with Lean practices in general, the application of VSA/M began in the manufacturing community, and has seen excellent results. However, the engineering and design efforts of Product Development provide a unique setting for the use of VSA/M. The report of current PD VSA/M practices within the U.S. aerospace industry focuses on the research results taken from site visits to nine major Product Development sites. The VSA/M tools used at the sites are characterized and ranked in sophistication. The business context surrounding the use of the tools is also characterized and ranked. The reduction of the research data and this analysis shows the importance of both tool sophistication and the surrounding context in the success of a PD VSA/M exercise. The proposal of a general VSA/M method for Product Development activities includes an outline for implementation. This outline is supported with a discussion of associated principles and the application of selected tools. The proposed method follows a pattern of analyzing and mapping the Current State of a process, and using heuristics to analyze and map an improved Future State. The tools used to accomplish this analysis and mapping include (1) a high-level Gantt chart or Ward/LEI map, (2) a detailed-level Process Flow map, and (3) a detailed-level Design Structure Matrix.

In June 2014 Brazil hosted the FIFA World Cup and in August 2016 Rio de Janeiro hosts the Summer Olympics. These two seminal sporting events will draw tens of thousands of air travelers through Brazil’s airports, airports that are currently in the midst of a national modernization program to address years of infrastructure neglect and insufficient capacity. Raising Brazil’s major airports up to the standards air travelers experience at major airports elsewhere in the world is more than just a case of building or remodeling facilities, processes must also be examined and reworked to enhance traveler experience and satisfaction. This research paper examines the key interface between airports and airline passengers—airport check-in procedures—according to how much value and waste there is associated with them. In particular, the paper makes use of a value stream mapping construct for services proposed by Martins, Cantanhede, and Jardim (2010). The uniqueness of this construct is that it attributes each activity with a certain percentage and magnitude of value or waste which can then be ordered and prioritized for improvement. Working against a fairly commonly expressed notion in Brazil that Brazil’s airports are inferior to the airports of economically advanced countries, the paper examines Rio’s two major airports, Galeão International and Santos Dumont in comparison to Washington D.C.’s Washington National and Dulles International airports. The paper seeks to accomplish three goals: - Determine whether there are differences in airport passenger check-in procedures between U.S. and Brazilian airports in terms of passenger value - Present options for Brazilian government or private sector authorities to consider adopting or implementing at Brazilian airports to maximize passenger value - Validate the Martins et al. construct for use in evaluating the airport check-in procedures Observations and analysis proved surprising in that all airports and service providers follow essentially the same check-in processes but execute them differently yet still result in similar overall performance in terms of value and waste. Although only a few activities are categorized as completely wasteful (and therefore removed in the revised value stream map of check-in activities), the weighting and categorization of individual activities according to their value (or waste) presents decision-makers a means to prioritize possible corrective actions. Various overall recommendations are presented based on this analysis. Most importantly, this paper demonstrates the viability of using the construct developed by Martins et al to examine airport operations, as well as its applicability to the study of other service industry processes.

The concepts of value and value stream are crucial to the philosophy of Lean, and a better understanding of how these concepts relate to product development (PD) is essential for the creation of a Lean PD strategy. This thesis focuses on value by looking at PD processes through two different value perspectives: Product Development Value Stream Mapping and Earned Value Management. Product Development Value Stream Maps (PDVSMs) were created for two different PD projects, and the tasks from the maps were analyzed for how they each create value. The official value measurement for the two projects, Earned Value Management System data, was analyzed and compared to the PDVSMs. This comparison of the two value perspectives proved valuable, as it showed that despite some misalignments, they are congruent. The comparison also highlighted several flaws in EVMS. Finally, a combined EVMS/PDVSM hybrid management tool is proposed and discussed.

Full textAbstract This report refer to a process industry mapping method called “Value Stream Mapping” aimed to increase the efficacy in the production chain applying the mindset of Lean Production. Value Stream Mapping provides a visually clear overview of production and provides information about stock levels, machine cycle time and setup time. Besides this, the machines' reliability is found in the report along with the shifts in use. The report provides the background to this mapping method and why Lean is applicable and the benefits this provides. The report explains the limitations made, presents a purpose and a method to achieve this. The report presents a study of a company that is referenced to “Processindustri AB”, this study provides the information necessary to conduct such a mapping. The background of the work was "Processindustri AB” 's long lead times in production and the flexibility problem that needs to be solved. There are problems in the material flow where a pushing flow creates big stocks between the processes and generates long lead times. Materials that may be in store for a long time may have problems with oxidation of the surface layer, which may cause the material to be scrapped or of inferior quality that is noticed later in the production chain. The goal is, by using mapping and Lean, streamlining the production flow and reduce throughput times. The report goes into detail on what information is needed and why it is vital for the mapping. It also presents a “future state map” aimed at reducing the throughput time and reduces inventory levels. The report explains the thinking around these improvements and the limitations made by practical problems. By visiting the company and follow the steps the mapping method proposed has the mapping established. The problems found in production have been discussed with the employees and also the attitudes to changes are discussed in the report. Finally the two mappings are compared and the benefits the suggested improvements will lead to are structured. The results are discussed and summarized in a conclusion and the work is critically examined. Finally, suggestions for further work are taken in consideration. The conclusions and the potential results that were developed through this study are presented in chapter 5. By applying this improvement strategy large potential changes can be implemented in “Processindustri AB” to get a more cost efficient and competitive production. According to the “future state mapping” the lead-time for “helstångsborr” can be reduced from 11.25 to 3 days. “Konstänger” can be reduced from 10 to 4.33 days. This is a result of reduced stock levels as referred to figure 4 on page 15. In order to make these changes an increased supply range from the supplier is require from three to five times a week. However, this will affect the production outside the extent of this study. These implementations would reduce the amount held in inventory from 2 772 000 SEK to 1 164 000 SEK. A decrease of total 1 608 000 SEK.

This project has the goal to supply a managing tool complete, in a way that it capacitates people that use it a valuable source of information. Value Stream Mapping is a tool of stream managing: of information, materials and of process/persons, which target is to standout the processes and streams that generates value and those that does not generate value. So, and taken the fact that C.A.C.I.A. needs a tool that improves their performance, it was proposed the implementation and application of this tool for the production of the main products of the 5-speed gearbox: Input Shaft, Main Shaft, 1ª/2ª/3ª/4ª/5ª Input Gear, 5ª Main Gear and Gear Final. Once that this tool is “new” for the organization, it was decided to start by applying in it in the main and most important manufacturing processes, been able to extend this work to others sectors afterwards. Therefore, it was created the Current State and Future State Maps, for each component manufacturing process, plus the Value Stream Map for all of these announced processes. In the last part of this project it can be found the conclusions that was able for me to withdraw, along with, an evaluation of the whole experience throughout the case study.

Northrop Grumman Newport News is committed to implementing lean on the enterprise level. This thesis is focused around work toward creating a global, high-level information and material value stream map for a specified pipe assembly. It identifies the largest areas of waste in the value stream and their root causes. The recommendations assist with the reduction and elimination of the major time delays, inventory buildups, re-work, excessive processes and other waste in the system. The pipe assembly chosen as the basis for the enterprise value stream map is part of a system, newly developed for the current aircraft carrier. The pipe assembly is representative of other pipe assemblies fabricated in the shipyard, so challenges experienced with the manufacturing and flow of the selected assembly are likely to be seen in many other pipe assemblies in the facility. A large number of assemblies was examined to determine the root causes of delivery problems. The analysis was based on the criticality of the ship need date. The root causes for the late assembly delivery were found to be inadequate material inventory levels in the warehouses, lack of fabrication timeline coordination between fabrication shops, late engineering drawing revisions, underestimated fabrication durations, late supplier delivery, late material purchase order placement, and lost material. Suggestions are provided to improve operational efficiencies by targeting the elimination of these root causes that result in the delay of assembly fabrication. Some include material ordering process reorganization, shop loading variability elimination, fabrication timeline alignment, metric realignment, and rework system prioritization. Recommendations for future work focus are
(cont.) concentrated on the control of the stock material inventory levels, alignment of the incentives across the enterprise, and reorganization of the planning processes.

Full textBackground: Volvo Cars Body Components (VCBC) manufactures and supply body parts for Volvo Cars. It is six years since VCBC began the implementation of lean production. VCBC is using traditional accounting methods to calculate the production costs. Some employees at VCBC consider that the company has problems with high stocks of raw material, overproduction, and trouble seeing relation between costs. One value stream where improvements can be made is at “Flöde 1” at VCBC. As Maskell et al. (2011) say that the problems might be a result from the effects of the combination between lean production and traditional accounting methods. Maskell et al. (2011) argue that costs in lean should be calculated for the entire value stream. A model that makes so and who Maskell et al. (2011) believes should be used in lean is value stream costing. Purpose: This study aims to identify the costs that should be included in a value stream costing-model for VCBC. Furthermore, the study aims to calculate the total cost for “Flöde 1” by using the first research question. Last the study will investigate what the value stream costing model would mean if VCBC includes the method in their lean work. Methodology: The study was performed by using a qualitative research method. Since we used a interventionist research in which we applied action science it was obvious to use case study as a research design. For data collection, we used documents, archival records, interviews and direct observations. Conclusions: The costs that should be included in a value stream costing model for VCBC are; property cost, material cost, depreciation, capital cost, labor cost, costs for leasing and IT cost. If VCBC apply value stream costing it will result in the annual cost for “Flöde 1” to be; 3 277 524 SEK. If VCBC would implement value stream costing it will primary mean that VCBC can get better understanding for their value streams and by this create a better flow. Furthermore, VCBC does not need to track historically data but instead follow-up on a weekly basis to make changes before it is too late. Another change for VCBC if they implement value stream costing is that they have to evaluate their machines so they keep the physical capacity in mind, and that the cost per product will be decreased from 98 SEK to 70 SEK.

This thesis describes how a 55% reduction in error rate and a 92% decrease in cycle-time were achieved in a batch production records process in a biotech manufacturing facility by utilization of value-stream mapping. The project focuses on careful analysis of the current state of a batch production record review process, including an in-depth value stream map, to identify sources of rework and waste in the current process. Analysis of the value stream map led to the recommendation of real-time review of the documentation by Quality Assurance and Manufacturing on the production floor, enabling significant cycle-time and error rate improvements.

This research explores potential improvements in efficiency through improved cell layout and value stream mapping. Analysis of cell layout led to significant reductions in material handling and operator movement along with reduction in cell area thereby improving overall productivity. Value stream mapping of protector assembly, one of the company's products, identified hidden inefficiencies in the value stream. A future state map using lean principles was also prepared. The major improvement areas concerned process improvement and lead time & Work-In-Process (WIP) reductions. This research also provides a detailed framework to deal with inventory inaccuracy existing in the system. Three inventory inaccuracy compensation methods were introduced and their performance was evaluated and compared using a simulation study.

Full textIntroduction. Improvement of the product flow by means of applying the lean principles, including the value stream mapping tool has become an important component in the at-tempt of many companies to make transition from traditional production to the lean manu-facturing system. It often implies modernization of organizational structure, relationships with sub-contractors, suppliers and transportation companies. The topic of this master the-sis originates from company HAGS Aneby AB that produces playing systems comprising different components. This report is an attempt to understand and analyze the problems in the product flow on the example of playing system Agito that includes Origo product fam-ily components as the main constructive part.
Purpose. The purpose of this case study has been to identify, analyze and propose solu-tions for waste-related problems in the Origo product flow, by applying the lean thinking principles and the data collection methods.
Method. The proposed case study methodology combines both theoretical and empirical approach. Data collected in interviews with sub-contractors and suppliers, and observa-tions at the mechanical workshop and warehouse, have constituted the input for the value stream mapping method. The value stream mapping method has been applied to construct the current state map of the Origo value stream and identify the wastes. Furthermore, other methods including the decision point analysis, the postponement theory, and the supplier/buyer dependence grid have been subsequently applied to analyze the company relationships with key business partners and assist in designing a draft of the future state map.
Conclusion. It has been concluded from the constructed current state map of Origo value stream that the most critical wastes are waiting, transportation, unnecessary inventory, un-necessary motion and defects. Furthermore, the requirement of minimum quantity of raw material to be purchased from the supplier and the improper workshop layout has been recognized as the main reasons for the wastes. The measures to reduce the identified wastes have been pointed out. It has been proposed to better integrate the key actors into the HAGS supply chain. Adopting the cellular layout in the mechanical workshop has been found beneficial as well as orientation of production on customer orders rather than on forecasting. The mentioned measures to reduce wastes have been summarized in the draft of the future state map. The main advantages of the proposed future state are faster order fulfillment process, gained visibility and control of raw material and reduced costs in the flow of Origo components.

This thesis describes the formulation of short-term and mid-term operational excellence strategies through the use of value stream mapping. It is shown that many interconnected issues form a backdrop for seemingly independent "symptomatic issues" or issues that can be seen readily on the surface because of their significant financial or organizational impacts. These underlying issues indicate organizational improvement projects are necessary in the short term to create an environment conducive to sustaining results stemming from projects addressing the surface issues. One example of a surface issue is that of scheduling where the problem can be readily seen with blockages, starvation, and long cycle times, but must be solved with organizational and other fundamental improvements for improvements to be sustainable. Also presented is a case study showing a root cause and financial analysis relating to the capabilities of the aseptic filling process. The value stream mapping analysis led to recommendations of working on fundamental organizational, communication, and cultural issues to create a strong foundation for improvement projects on more visible projects.

Numa fase inicial a ferramenta identificará o estado actual e a quantificação do valor dessa família de produtos no processo produtivo. ABSTRACT: The value stream mapping has been used as a very effective tool in helping the identification and reduction of waste. It is a tool belonging to a management philosophy that seeks the elimination of waste - Lean Management - and it is often used as a starting point for the implementation of this philosophy. This project aims to implement the value stream mapping (VSM) tool to examine the value chain of a family of products from a company's production process - Toyota Caetano Portugal, SA.. The application of VSM will be developed from particular to the general, first the tool is applied to the sub-processes and then the global process. Initially, this tool will identify the current state and quantification of the value of the products family in the production process. Subsequently, its analysis leads to the identification of waste and opportunities for improvement for the future development of the state of the production process.
